So I've heard of T-case issues with different diameter tires on awd, but say the tread on front is 7/32 and the rears are 5/32, would that cause issues?

No.

When would it start to cause an issue?

Depends on the car I was told, some can handle more than the others.

The same difference in tread depth has a lesser effect on bigger tires too I think.

Every AWD system varies, but most are biased toward front or rear. It's more important for systems that are split 50/50.

Side to side diameter variances are tighter than front to back, and it does vary vehicle to vehicle. Some vehicle manufacturers seem to accept as much as 50% between front and rears while others say 15%. If in doubt and warranty is a concern, check with the vehicle maker and see what they will accept without worry...

On a 225/45-17 tire that equals a 0.25% difference. I think you would be fine.

Ok, for example, my fronts are 225/35/40?/19 (I forget)and rears 255/35/40?/19. If I was to go with 235/265 and all the exact same tires, but slightly less depth on the rears on a bmw, I shouldn't have an issue?

As long as overall diamter is the same and no more then 2/32nds variance you'll be fine

If we are talking a 3 series, something like a 235/35R19 front and 265/30R19 rear, with a couple 32'nds of wear differential, you should not have any issues...

See, this is why I keep saying automakers need to train some professionals in the servicing of their vehicles and position them near where they are sold. That way, people like the OP can just phone them up and ask. Heck, they could even bundle it in with a brick and mortar store where they sell the cars. Would be a much better way for people to get information from a reliable source..

Still not sure what to think...
