any chance you could put a vacuum pressure gauge on the IWE lines to rule a loss or vacuum pressure to them? or better yet pulling the tire and assembly to visually inspect the IWEs?
I too would call BS on the tire variations unless you are always running the locker and on dry pavement. Each tire is able to rotate at different speeds (IE: turning), and a small amount of variance in tire circumference like that I would have to think is WAY within the tolerances for the entire driveline.
Any chance you can take it to another dealer?

well, is there a way you can try replacing the vacuum lines to the IWEs? They are pretty notorious for wearing at the clips and causing a leak which slows the 4x4 disengagement.
Is towing back to calgary or having a second tech take a look at that dealer to specifically test the IWEs an option?

This definitely sounds like the IWE issue with vacuum. We had a 2013 F150 at work have the exact same issue while towing and it was the IWE and then they also had to change some lines like Spikers said.
Your issue was reported at 99k.. So at least your issue was reported before the warranty expired, so it should still be covered once you get back to Calgary and your regular dealer.
Not an IWE issue. He stated the truck made grinding noises but did not move. If IWEs were at fault, the rear end would still be engaged.

My neighbor says it happens once in a while if there was maybe too much pressure on the t-case, say using 4LO for towing (even on slippery surfaces)...
I think as a precaution I should get the tcase flushed again

One question, did you try to switch to 4lo while moving? I need to get my speedo re-calibrated as I went with bigger tires and I am about 6% out now. I've noticed a HUGE difference in dealerships quotes to get this done and some who even said they won't do it. Does beyond have any recommendations on where to go, or what other options do I have to get it fixed? I Was thinking of maybe just grabbing a tuner like I ran on my 2004 Triton but with it still being in warranty I am iffy about that even though I have never had an issue with the truck. 2014 FX-4 Ecoboost.
